Refractory Lining Damage Forms in Lime Rotary Kilns and Preventive Measures

Source:News Time:2026-10-20

The refractory lining of a lime rotary kiln is a critical barrier that protects the kiln shell from high temperature, chemical erosion, and mechanical wear. In actual production, lining damage is not caused by a single factor but is the result of the combined effects of thermal stress, chemical erosion, and mechanical stress. Understanding the specific damage forms of the lining is the prerequisite for developing effective preventive measures.

I. Main Damage Forms of Lime Rotary Kiln Linings

1. Chemical Erosion and Infiltration

This is the most core damage mechanism of lime rotary kiln linings. In the burning zone, the lining is exposed to an aggressive environment rich in CaO, SiO₂, alkali metals (Na₂O, K₂O), and sulfur compounds. Fuel ash (especially coal ash) interacts with limestone/lime components to form low-melting-point melts that infiltrate into the pores of refractory bricks.

The infiltrated melt reacts within the brick body, generating new phases such as tricalcium silicate (Ca₃SiO₅), dicalcium silicate (Ca₂SiO₄), and spurrite (Ca₅(SiO₄)₂CO₃). The formation of these new phases is accompanied by volume changes, generating internal stresses within the brick body that lead to structural cracking and spalling. At the same time, the infiltrated melt fills the pores, reducing the brick's thermal shock resistance and accelerating subsequent thermal spalling.

2. Thermal Spalling

With each revolution of the rotary kiln, the lining surface undergoes a periodic thermal shock, with temperature fluctuations reaching 150-250°C, generating thermal stress within the 10-20 mm range of the brick surface layer. This repeated thermal cycling causes micro-cracks on the brick surface, which gradually expand and connect, ultimately leading to thin-layer spalling.

Thermal spalling is the main form of damage for rotary kiln burning zone linings subjected to thermal shock. When thermal spalling occurs simultaneously with localized kiln coating detachment, the service life of refractory bricks is significantly shortened.

3. Mechanical Wear and Stress

During rotary kiln rotation, the lining bears alternating radial and axial mechanical stresses from the brickwork. The tumbling and sliding of materials produce continuous scouring wear on the lining surface. In addition, kiln shell deformation, abnormal tire slip, or uneven support roller loading all transmit additional mechanical stress to the lining through the shell, aggravating brick cracking and loosening.

4. Associated Damage Caused by Ring Formation

Ring formation itself is not a direct form of lining damage, but the process of removing rings often causes lining damage. Ring formations bond firmly to the brick surface. During ring removal, drastic temperature changes and mechanical impacts tear the brick surface, forming deep pits or spalling. In addition, the brick body beneath the ring formation area remains overheated for extended periods, accelerating material aging.

II. How to Prevent Equipment Lining Damage

The core approach to preventing lining damage is: reduce the source of chemical erosion, control the magnitude of thermal stress, and maintain the stability of mechanical stress.

1. Optimize Refractory Material Selection and Structure

In the burning zone, MgO-based refractory bricks are widely used due to their good chemical compatibility with lime and strong resistance to alkaline environments. During selection, focus should be on spalling resistance and penetration resistance—smaller pore size and lower apparent porosity help prevent liquid ash from infiltrating the brick body.

Adopting a composite lining structure is an effective improvement direction. For example, combining composite reflective insulation panels with refractory bricks can improve the insulation effect of the lining and extend the furnace lining service life. This structure reduces overall heat loss and thermal stress while maintaining the performance of the working layer.

2. Control Impurity Content in Fuel and Raw Materials

Fuel ash is one of the main sources of chemical erosion. The ash content and volatile matter of coal directly affect flame shape and ash deposition behavior. Excessive ash content (e.g., greater than 28%) leads to large amounts of pulverized coal burning incompletely, settling in the material and releasing heat, damaging the kiln coating and lining. Selecting coal sources with lower ash content and moderate volatile matter helps reduce ash penetration and erosion of the lining.

For raw materials, the content of impurities such as SiO₂ and Al₂O₃ in limestone should be controlled. When the alumina ratio is too high, liquid phase viscosity increases, the kiln coating easily collapses in large amounts, and operation becomes difficult to control, which is unfavorable for lining protection.

3. Stabilize the Kiln Thermal Regime

The root cause of thermal spalling is temperature fluctuation. Maintaining stable burning zone temperature and avoiding frequent rapid heating and cooling is the most direct means of extending lining life. Specific measures include: stabilizing feed rate to avoid being forced into "forced firing" or significant adjustments to air-coal ratio due to material fluctuations; controlling flame shape to avoid direct flame impingement on the brick surface causing localized overheating; and maintaining a reasonable match between kiln shell speed and material filling rate.

4. Standardize Ring Removal Operations

When removing rings, methods that cause severe thermal shock or mechanical impact to the brick body should be avoided. Priority should be given to online treatment methods (such as using high temperature to soften ring formations so they fall off naturally), reducing the damage to bricks caused by shutdown heating and cooling cycles. When shutdown treatment is necessary, the cooling rate should be controlled to avoid rapid cooling.

5. Establish a Lining Condition Monitoring System

Infrared thermal imagers can continuously monitor the kiln shell surface temperature, promptly detecting abnormal temperature rise areas and locations of lining brick wear or detachment. Identifying uneven lining brick thickness through thermal image analysis allows optimization of replacement plans, enabling planned replacement before bricks completely fail, avoiding unplanned shutdowns and kiln shell damage.

Regularly record the service time, kiln shell temperature trends, and remaining thickness data of each lining zone to form a lining life file, providing a basis for preventive maintenance.

Lining damage in lime rotary kilns is essentially the continuous consumption of brick structure by three forces: chemical penetration, thermal shock fatigue, and mechanical wear. The key to prevention lies not in finding a material that "never damages," but in controlling the rate of these three consumptions within a predictable and manageable range through material selection, process control, and condition monitoring. When the remaining life of the lining can be accurately predicted, replacement shifts from reactive emergency repair to proactive planning.
